I could have them out on the market in about 2-3 months time via injection molding. I can have a mold made and the initial run made in about that time. May take longer if the mold needs revisions however this typically doesn't need to happen for such simple molds. If you would be willing to try out the sample and provide me feedback about any changes needed it would be appreciated. Also my price point could be lower than $5.00 a shell. -
Injection molding is the way to go. 3D printing is okay for rough prototype however lacks the quality of a finished product and the per unit cost is very high.

Is there any interest in these still? I could have them made easily. -
Most likely it would be something that needs to be injection molded. Its certainly very doable to have a mold made and can be done quickly however the problem is the size of the part would make the mold more expensive.

Have you tried Best Electronics yet? They have large stocks of old Atari parts and might have one left over.

It may be possible to repair your existing controllers as it sounds like they need new conductive rubber pads. Easy to swap out and nothing typically matches the quality of OEM items.
